„DIE PARTIKELANZAHL WIRD SICH AN DEN LKW ORIENTIEREN“ Seit Oktober 2014 sind die Abgasgrenzwerte gemäß Stufe IV für alle Motorleistungen von 56 bis 560 kW in Kraft. ATZoffhighway sprach mit Prof. Dr.-Ing. Gennadi Zikoridse, Institutsdirektor des Forschungsinstituts Fahrzeugtechnik, Fakultät Maschinenbau/Verfahrenstechnik der Hochschule für Technik und Wirtschaft Dresden (HTW), über den Stand der Technik der Abgasnachbehandlung bei Bau- und Landmaschinen sowie über zukünftige Entwicklungstendenzen in diesem Bereich.
Prof. Dr.-Ing. Gennadi Zikoridse (Jahrgang 1962) begann 1980 sein Studium der Kraftfahrzeugtechnik an der TU in Kutaissi (Georgien). 1982 folgte dann der erstmalige Wechsel an die TU Dresden, um hier sein Studium fortzusetzen. Nach erfolgreichem Abschluss 1986 trat er sein erstes berufliches Engagement als Assistent an der TU Kutaissi an. Für seine Doktorarbeit kehrte Professor Zikoridse Ende 1989 dann wieder an die TU Dresden zurück. Nach der Promotion 1994 zum Thema Optimierung von Verbrennungsmotoren startete er seine berufliche Karriere an der HTW Dresden als Teamleiter für Abgasnachbehandlungstechnik. Auf seine Initiative hin

wurde 2000 der Förderkreis Abgasnachbehandlungstechnologien für Dieselmotoren (FAD e. V.) gegründet, dem er von Anfang an als Geschäftsführer vorstand. 2003 erfolgte seine Ernennung zum stellvertretenden Institutsdirektor am Forschungsinstitut Fahrzeugtechnik an der HTW Dresden. Seit 2006 ist Zikoridse Direktor des Instituts und gleichzeitig Professor für Kraftfahrzeugtechnik/ Antriebstechnik der HTW. Seit 2008 ist er Geschäftsführender Vorstand des FAD. 2010 gründete er die Argomotive GmbH Institut für effiziente und umweltverträgliche Antriebstechnologien, der er ebenfalls als Geschäftsführer vorsteht.
ATZoffhighway _ Herr Professor Zikoridse, wie unterscheidet sich die Entwicklung bezüglich Abgasnachbehandlung für den Onroad- vom Offroad-Bereich? ZIKORIDSE _ Im Pkw-Bereich werden bei Ottomotoren Abgasnachbehandlungssysteme schon seit über 30 bis 40 Jahren und bei Dieselmotoren seit etwa zehn Jahren mit der Einführung der Emissionsstufe Euro 4 flächendeckend eingesetzt. Der Offroad-Bereich wurde dagegen lange Zeit vom Gesetzgeber verschont. So wurde hier erst mit Stufe III B ab 2011 die erste serienmäßige Abgasnachbehandlungstechnik in mobilen Maschinen notwendig. Grund für diese Schonfrist war, dass die Einsatzbedingungen und somit Lastprofile im Offroad-Bereich stark variieren. Wir haben somit ganz andere Rahmenbedingungen für mobile Arbeitsmaschinen, und das ist eine erhebliche Herausforderung für die Entwicklung der Abgasnachbehandlung. Mit Stufe IV ab Oktober 2014 werden weitere Abgasnachbehandlungstechniken bei mobilen Maschinen hinzukommen, aber nicht flächendeckend, keine kombinierten Systeme, nicht für alle Leistungskategorien und nicht für alle Schadstoffe. Das bedeutet, nur in seltenen Fällen werden solch komplexen Systeme, die man im Onroad-Bereich zur Realisierung von Euro 6 benötigt, auch im Offroad-Bereich zu sehen sein.
Tier 4 final beziehungsweise Stufe IV haben in jüngster Zeit maßgeblich die Entwicklungen im Antriebsstrang beeinflusst. Welche Treiber für die Antriebsstrangentwicklung sehen Sie für die Zukunft?
Die Emissionsgesetzgebung war Haupttreiber im Onroad-Bereich für die Einführung der Hochdruckeinspritztechnik, der Aufladung und für die Verbesserung der Kraftstoffqualität. Ähnliches erleben wir nun auch im Offroad-Bereich. Zur Realisierung der Emissionsgrenzwerte mussten komplett elektronisch gesteuerte Hochdruckeinspritztechniken eingesetzt werden. Auch bezüglich Aufladung, Optimierung des Verbrennungsprozesses sowie im Bereich der Betriebs- und Kraftstoffe wurden deutliche Verbesserungen erreicht. Für die Zukunft erwarte ich insbesondere im Großmotorenbereich sowie im Bereich der kleineren Motoren deutliche Verbesserungen, da auch hier neue Abgasgrenzwerte eingeführt werden sollen. Des Weiteren wird zukünftig die Oktober 2014
Gesamtsystemoptimierung, also die Effizienzsteigerung, eine wesentliche Rolle spielen. Weitere Forschungsfelder werden sein, die Technik für die Diversifizierung der Kraftstoffe weiter zu entwickeln, um somit die neuen Kraftstoffe mit biogenem Anteil sowie synthetische Kraftstoffe, die weltweit in der Entwicklung sind, einsetzen zu können. Biogene
„Der Gesetzgeber orientiert sich an den Nutzfahrzeugsparten.“ Anteile in den Kraftstoffen im Dieselbereich mit 7 % Biodiesel (B7) und in bestimmten Bereichen wie beispielsweise der Landtechnik mit B 100 sind bereits in der Anwendung. Die neuen Kraftstoffe besitzen gegenüber den konventionellen fossilen Kraftstoffen unterschiedliche Qualitäten und chemische Zusammensetzungen. Dies beeinträchtigt sowohl die motorische Verbrennung und Emissionen als auch die Funktionalität der Abgasnachbehandlungstechnologien. Daher ist eine funktionale Anpassung der Verbrennungsmotoren und Abgasnachbehandlung an die neuen Kraftstoffe erforderlich. Die derzeitigen Abgasnachbehandlungssysteme sind in erster Linie für die konventionellen
Kraftstoffe entwickelt worden; was synthetische Kraftstoffe betrifft, sind wir hier erst im Forschungsstadium. Die Ende dieser Dekade geplante Einführung der Stufe V soll Partikelanzahlgrenzwerte für Motoren von 19 bis 560 kW beinhalten, erstmals Emissionslimits für Motoren unter 19 kW und über 560 kW festlegen und erste Schritte zur Einführung von In-Service Conformity fordern. Sind diese Verschärfungen wirklich notwendig?
Der Gesetzgeber orientiert sich an den Nutzfahrzeugsparten. Dort wird bereits mit Euro VI die Partikelanzahl limitiert und auch die In-Service-Konformitätsprüfung ist vorgeschrieben. Abgasemissionen in Betrieb befindlicher Fahrzeuge werden in regelmäßigen Abständen über ihre Nutzungsdauer unter realen Fahrbedingungen auf der Straße ermittelt. Hierzu werden sogenannte Portable Emission Measurement Systems, kurz PEMS, verwendet. Daher ist die Einführung der Partikelanzahllimitierung auch im Offroad-Bereich gerechtfertigt. Gleichzeitig will der Gesetzgeber über diese Schiene natürlich Partikelfilter indirekt vorschreiben, weil man nur durch Partikelfilter die Partikelanzahlgrenzwerte einhalten kann. Schwierigkeiten gibt es, was die In-Service Conformity betrifft. Hier existieren im Unter-

schied zu Nutzfahrzeugen deutlich mehr Anwendungen. So können für die mobile Maschine bis zu 43 verschiedene Lastprofile auftreten. Somit ist es sehr schwer, vernünftige Rahmenbedingungen zu schaffen. Die zukünftigen Partikelgrenzwerte werden sich an Nutzfahrzeugen orientieren, das heißt 8 × 1011 Partikel pro kWh im stationären Zyklus – und im transienten Zyklus sogar 6 × 1011 Partikel pro kWh. Ich bin ziemlich sicher, dass das kommt. Die Frage wird sein, wie man das umsetzen wird bei dieser Vielfalt an Applikationen, Herstellern sowie Einsatzbedingungen. Das wird eine sehr große Herausforderung werden. Ich finde es richtig, dass mit Stufe V Maschinen mit Motorleistungen von 8 bis 19 kW, aber auch Motoren mit mehr als 560 kW Leistung sowie verstärkt auch die Motoren von 19 bis 37 kW miteinbezogen werden, für die die Stufe IV nicht gilt. Bis Ende 2014 werden erste konkrete Aussagen getroffen werden, was die Grenzwerte und insbesondere auch was die Rahmenbedingungen betrifft. Viele Hersteller haben die Stufe IV nur mit SCR realisiert. Die Einführung von Partikelgrenzwerten macht die Verwendung eines Dieselpartikelfilters (DPF) zwingend notwendig. Freier Bauraum ist allerdings in mobilen

Maschinen nicht vorhanden. Wie will man diesen Konflikt lösen?
Die Problematik durch den begrenzten Bauraum ist sehr groß, denn Partikelfilter beziehungsweise Abgasnachbehandlungssysteme generell können das Sichtfeld des Fahrers beeinträchtigen und zu Unfällen führen. Auch entstehen Probleme durch die notwendige Isolation, denn wenn der Partikelfilter aktiv regeneriert, entstehen hohe Temperaturen bis über 600 °C. Eine Lösung für diese Probleme könnte sein, dass man zum Beispiel Oxidationskatalysator und SCR-beschichtete DPF in einem Kasten integriert, also ein sehr kompaktes Multifunktions-Abgasnachbehandlungssystem entwickelt. Solche Systeme gibt es bereits im Nutzfahrzeugbereich. Damit kann man die Bauraumproblematik teilweise entschärfen, wenn auch nicht vollständig lösen. Diese kompakten Systeme können des Weiteren teilweise die Funktion des Schalldämpfers übernehmen, da der DPF selbst schalldämpfend wirkt. Wenn man also kreativ rangeht und investiert in die Forschung und Entwicklung, können Lösungen für das Bauraumproblem realisiert werden. Einige Maschinenhersteller sind bereits dabei, das vorsorglich anzugehen – und ich denke, weitere werden folgen.
Hybride Antriebskonzepte werden bei mobilen Arbeitsmaschinen nicht oft eingesetzt. Woran liegt das?
In bestimmten Bereichen wird über den Einsatz von hybriden Antriebssystemen auch bezüglich Abgasreduzierung nachgedacht, und es gibt bereits auch erste Prototypen. Dabei muss allerdings der verbrennungsmotorische Teil die Emissionswerte einhalten. Dort sehe ich größere Probleme durch die Hybridisierung. Der Anteil, wo der Motor tatsächlich läuft, wird geringer, was bedeutet, dass die Temperaturen für die Abgasnachbehandlung bei diesen Fahrzeugen noch niedriger werden. Resultat ist: Die Anforderungen an Abgasnachbehandlungssysteme werden deutlich höher – und somit auch der Applikationsaufwand. Dies schreckt viele davon ab, diese Fahrzeuge zu entwickeln. Lösung dieser Problematik wäre für den Haupteinsatz angepasste Motoren. Also nicht immer für alle Eventualitäten die stärkste Motorisierung wählen und zu 95 % das Fahrzeug dann im Schwachlastbereich einsetzen. Da wäre man mit einem kleineren Motor, den man im oberen Teillastbereich einsetzen kann, besser bedient, da dieser die nötigen Temperaturen für die Abgasnachbehandlung entwickelt und gleichzeitig viel effizienter im Verbrauch und im CO2-Ausstoß ist. Das Problem der zu niedrigen Temperaturen beobachten wir übrigens zum Beispiel bei Stadtlinienbussen. Hier wundert man sich, warum funktioniert beim Euro-V- oder Euro-VIBus die NOx-Minderung nicht optimal? Die Antwort hierauf ist, dass Stadtlinienbusse ordentlich motorisiert sind. Bei der Fahrt von Haltestelle zu Haltestelle werden Motoren wenig belastet und dadurch Temperaturen im Schnitt weit unter 200 °C erreicht, also nicht ausreichend für eine ordnungsgemäße Abgasnachbehandlung. Eine ähnliche Situation haben wir auch bei den Land- und Baumaschinen. Die Lösung wäre hier wie erläutert, dass man für die Maschinen an die Einsatzprofile angepasste Antriebe entwickelt, die in mehreren Leistungsstufen zur Verfügung stehen. „THE NUMBER OF PARTICLES WILL BE BASED ON THE FIGURE FOR TRUCKS“ The Stage IV exhaust emission limits for all engines producing between 56 and 560 kW came into force in October 2014. ATZoffhighway spoke to Professor Gennadi Zikoridse, director of the Vehicle Research Institute (FiF) in the Faculty of Mechanical Engineering/Process Engineering at Dresden University of Applied Sciences, about the latest developments in exhaust gas treatment systems for construction and agricultural machinery and about future trends in this area.
Professor Gennadi Zikoridse, born in 1962, started his degree course in automotive engineering at the Technical University of Kutaissi in Georgia in 1980. He came to the Technical University of Dresden for the first time in 1982 to continue his studies. After graduating in 1986, he returned to the Technical University of Kutaissi and started his career as a lecturer. At the end of 1989, he came back to the Technical University of Dresden to study for his PhD. He completed his doctorate on the subject of optimising combustion engines in 1994 and began working at the Dresden University of Applied Sciences as team leader for exhaust gas treatment systems.
ATZoffhighway _ Professor Zikoridse, how have developments in exhaust gas aftertreatment for on-road and off-road vehicles differed? ZIKORIDSE _ All cars with petrol engines have been fitted with exhaust gas aftertreatment systems for the last 30 or 40 years and the introduction of the Euro 4 emission standard means that dieselengined cars have had similar systems for around ten years. In contrast, legislators have been turning a blind eye to off-road machinery for some time. Exhaust gas aftertreatment systems were first required as standard equipment in mobile machines when Stage III B came into force in 2011. The reason for this period of grace was the fact that the conditions in which off-road machines are used vary widely and, as a result, so too do their load profiles. The basic conditions for mobile machinery are quite different and that represents a significant challenge for the development of exhaust gas aftertreatment systems. The introduction of Stage IV in October 2014 will require more machines to be fitted with systems of this kind, but by no means all. There will be no combined systems and the requirements will not cover all

power categories or all pollutants. This means that the type of complex systems needed in on-road vehicles to comply with Euro 6 will be found only very rarely in off-road machinery. Tier 4 final and Stage IV have had a major impact on developments in the field of powertrains in recent years. What do you believe the driving forces behind powertrain development will be in future?
In the case of on-road vehicles, emission legislation was the main driver for the introduction of high-pressure injection systems and turbochargers and for the improvements in fuel quality. We are now seeing similar changes in off-road vehicles. Electronically controlled highpressure injection systems are needed in order to meet the emission limits. Significant improvements have also been made in terms of turbocharging, fine-tuning the combustion process and producing better lubricants and fuels. I expect more major improvements in both large and small engines in future, because new exhaust gas limits are in the pipeline. In addition, the optimisation of the entire system or, in other words, increases in
efficiency will play an important role. Other areas of research will include further developments in fuel diversification to allow for the use of the new fuels with biogenic content and the synthetic fuels that are being developed all over the world. Examples of fuels already in use include B7, which contains 7 % biodiesel, and B100, which is found in specific sectors such as agriculture. The quality and the chemical composition of these new fuels are different from those of conventional fossil fuels. This will have an impact on the combustion process, the emissions and the functioning of the exhaust gas aftertreatment systems. Therefore, both the engines and the exhaust gas aftertreatment systems need to be adapted to these new fuels. Current exhaust gas aftertreatment systems have primarily been developed for conventional fuels. As far as synthetic fuels are concerned, we are still in the research phase. The introduction of Stage V, which is planned for the end of this decade, is likely to include particle number limits for engines from 19 kW to 560 kW and, for the first time, October 2014

emission limits for engines under 19 kW, together with the initial steps towards introducing in-service conformity. Are these stricter regulations really necessary?
The legislators are basing their plans on the commercial vehicle industry, where Euro VI has already put restrictions on the number of particles and the in-service conformity test is a requirement. The exhaust emissions of vehicles in operation are measured at regular intervals throughout their service life under real conditions on the road using Port able Emission Measurement System (PEMS). This means that the introduction of limits on the number of particles is also justified for off-road vehicles. At the same time, the legislators are indirectly making the use of particulate filters mandatory, because this is the only way of complying with the particle limits. However, there are difficulties when it comes to in-service conformity. Off-road vehicles have a much wider range of applications than commercial vehicles. For example, there may be as many as 43 different load profiles for the mobile machines. This makes it very difficult to establish reasonable basic conditions. The future particle limits will be the same as those for commercial vehicles, in other words 8 × 1011 particles per kWh in the stationary cycle and as little as 6 × 1011 particles per kWh in the transient cycle. I am fairly certain that this is what will happen. The question is how all of this will be implemented, given the variety of applications, manufacturers and operating conditions. It will represent a major challenge. I think it is right that Stage V will include machinery with an engine power output between 8 and 19 kW and also engines producing more than 560 kW and will focus more heavily on engines between 19 and 37 kW, which Stage IV does not cover. By the end of 2014, the initial information about the limits and, in particular, the basic conditions will be available. Many manufacturers have only met the requirements of Stage IV by using SCR. The introduction of particle limits makes diesel particulate filters (DPF) essential. However, there is very little installation space available in mobile machinery. How can this conflict be resolved?
The problem of the lack of space is a serious one, because particulate filters October 2014
and exhaust gas aftertreatment systems in general can block the driver’s view and have the potential to cause accidents. The insulation needed can also bring problems. If the particulate filter uses an active regeneration process, this can reach temperatures up to 600 °C. One solution could be to enclose an oxidation catalytic converter, for example, and an SCR-coated DPF in a box, which would produce a highly compact, multifunctional exhaust gas aftertreatment system. Units of this kind are already available for commercial vehicles and they can alleviate the problem of the lack of space, but do not completely resolve it. These compact systems can also function in part as silencers, because the DPF acts as a sound absorber. If manufacturers take a creative approach and invest in research and development, they can find solutions for the space problem. Some machinery manufacturers are already making moves in this direction and I think others will follow.

be better to opt for a smaller engine which could be run in the upper part of its range, because this would produce the temperatures needed for exhaust gas aftertreatment and, at the same time, would be much more efficient in terms of consumption and CO2-emissions. The problem of the low temperatures is currently affecting city buses. People are surprised that the NOx-reduction systems in Euro V and Euro VI buses are not functioning as efficiently as they should. The answer to this is that city buses have big engines which are not operating under heavy loads as they travel from one bus stop to the next. As a result, they generally reach temperatures well below 200 °C, which are not high enough for effective exhaust gas aftertreatment. The situation with agricultural and construction machinery is similar. As I have explained, the solution is to develop engines designed for the usage profile, which are available with several different power levels. Professor Zikoridse, thank you for this interesting interview.
Hybrid drive concepts are not often used in mobile machinery. Why is that?
In some areas, manufacturers are considering hybrid powertrains to reduce exhaust emissions and the first prototypes have already been produced. However, the combustion engine component of the system must meet the emission limits. This is where I think hybridisation will cause bigger problems. The proportion of time when the engine is running will be smaller, which means that the temperatures for exhaust gas aftertreatment in these vehicles will be even lower. The result is that much greater demands will be placed on the exhaust gas aftertreatment systems, which in turn will lead to increased costs. This is discouraging many manufacturers from developing vehicles of this kind. The solution to the problem would be engines designed for the vehicle’s main use. By this I mean that end users should not always choose the most powerful engine to cover all eventualities and then operate the vehicle for 95 % of the time at the bottom end of its power range. It would
