Darüber hinaus erwartet der Markt einen vollautomatischen Betrieb des Antriebsstrangs, um den Bedienerkomfort zu erhöhen und die Produktivität bei reduziertem Kraftstoffverbrauch zu steigern. Danfoss entwickelte für einen 186-kW-Rückezug eine hydrostatische Getriebelösung mit dem Ziel, den Tank-zu-Rad-Wirkungsgrad zu erhöhen.

KOMBINIERTE FÄHIGKEITEN

Um den Anforderungen an Fahrantrieb und Steuerung mobiler Arbeitsmaschinen gerecht zu werden, hat Danfoss eine Lösung entwickelt, die die Fahrantriebssoftware Plus+1 Best Point Control (BPC) und effiziente hydrostatische Komponenten der H1-Serie mit bewährter Zweimotorengetriebe-(2MT)Technologie kombiniert. Das 2MT von NAF verbindet die Ausgangsleistung von zwei H1-Motoren und verfügt über eine Lastschaltfunktion, sodass ein kontinuierlich verstellbares hydrostatisches Getriebe (Continuously Variable Transmission, CVT) für den gesamten Arbeitsbereich der Maschine entsteht. Die Lösung kam an März 2015

einer Forstmaschine zum Einsatz, wo die Anforderungen an Steuerbarkeit und Robustheit zu den höchsten in der Branche für mobile Maschinen zählen. Die vorgestellte Systemlösung zielt hauptsächlich auf schwere Maschinen höherer Leistungsklassen ab, deren Dieselmotoren sich in einem Leistungsbereich zwischen 100 und 300 kW bewegen. In derartigen Maschinen sind zumeist eine kontinuierliche Zugkraft vom Stillstand bis zur maximalen Fahrgeschwindigkeit sowie eine Getriebespreizung erforderlich, die die Grenzen eines einfachen hydrostatischen Getriebes übersteigt. Die Anforderungen an die Antriebsstrangsteuerung werden durch das BPCKonzept realisiert, während die Anforderungen an den Fahrantrieb – im Hinblick auf die maximale Zugkraft und die Fahrgeschwindigkeit – von den hydrostatischen Komponenten und dem 2MT erfüllt werden. Im Vergleich zu einem Drehmomentwandler mit Lastschaltgetriebe, der auf dieser Maschine ersetzt werden soll, bietet das hydrostatische CVT-Getriebe Vorteile im Hinblick auf Leistung und Wirkungsgrad. ERSATZ DES DREHMOMENTWANDLERS

Drehmomentwandler mit Lastschaltgetriebe sind derzeit die vorherrschende Getriebelösung für Maschinen vieler Leistungsklassen, die durch Dieselmotoren angetrieben werden. Durch die Fähigkeit, unter Last zu schalten, können Zugkraftverluste während der Schaltvorgänge bis zur maximalen Fahrgeschwindigkeit vermieden werden. Drehmomentwandler sind relativ kostengünstig und vereinen Leistungsfähigkeit und eine robuste Bauweise. Während der Konzeptionsphase ist eine Abstimmung des Drehmomentwandlers und des Dieselmotors notwendig, um eine hohe Antriebsleistung ohne Überlastung zu gewährleisten und gleichzeitig die Energieversorgung zur Aufrechterhaltung der Arbeitsfunktion sicherzustellen. Das Ziel des 2MT und der BPC-Leistungsmanagement-Software besteht darin, gegenüber einem Drehmomentwandler ein höheres Produktivitätsniveau zu erreichen und gleichzeitig eine vergleichbare Stabilität, erhebliche Kraftstoffeinsparungen, einen höheren Bedie-

Hydrostatic Two-Motor Power Shift Transmission Optimised Control of Diesel Engine So many demands are placed on mobile machines these days that the drivetrain and power management system can have a hard time keeping up. Simultaneous requests for dynamic machine performance and optimised tank to wheel efficiency are pushing new generation diesel engines to their limits, even before the power need of work functions has been thrown into the equation. The market furthermore expects fully automatic machine operation to improve operator comfort and machine productivity. Therefore, Danfoss developed a hydrostatic transmission solution for a 186-kW-skidder with the objective of improved tank to wheel efficiency.

COMBINED CAPABILITIES

In order to meet the requirements of mobile machines, Danfoss has worked with an external partner on a solution that combines intelligent Plus+1 Best Point Control (BPC) software and efficient H1 hydrostatic components with well established gearbox technology. This two motor transmission (2MT) merges the output power of two H1 motors and applies power shift capability to create a continuous variable transmission (CVT) with full range hydrostatic functionality. The target group for this system solution is primarily machines in the high end, heavy duty segment, where the power class of the diesel engine ranges from 100 to 300 kW. In such machines, continuous tractive force from standstill to maximum ground speed is a requirement, along with a ratio spread that exceeds the limits of single path hydrostatic transmissions. In the first instance, the solution has been proven on a forestry skidder, where the demands for controllability and robustness are among the highest in the mobile machine industry. The expectations for the drivetrain control are fulfilled by the BPC concept, while the drivetrain requirements – in terms of maximum tractive force and ground speed – are met by the hydrostatic components and the 2MT gearbox. Compared to traditional torque converter

transmissions, the resulting CVT provides distinctive performance and efficiency advantages. REPLACEMENT OF THE TORQUE CONVERTER

Torque converter transmissions are currently a frequent choice for machines with diesel engines of all sizes, utilising their power shift mechanism to prevent loss of traction during gear shifts up to maximum ground speed. Apart from being relatively inexpensive, torque converters are known for their powerful performance and sturdy construction. During the design phase, an alignment of torque converter and diesel engine is necessary to allow high performance without engine overload, while ensuring power availability for the work function. Using the 2MT and BPC power management software, the aim is to provide a higher level of productivity than the torque converter with similar sturdiness, accompanied by significant fuel savings, improved operator comfort and optimised controllability, especially when driving downhill with a fully loaded machine. TANK TO WHEEL EFFICIENCY

Reflecting an ongoing wish from the market to reduce total cost of ownership, the BPC prioritises maximum tank to

wheel efficiency. While torque converter and traditional hydrostatic transmissions run at a relatively high diesel engine speed, especially when driving the machine at low ground speed with high tractive force, the BPC breaks away from the fi xed relationship between engine and machine speed. As a CVT, the hydrostatic 2MT provides the extra freedom of an adjustable engine speed, capable of matching the power requirements of the machine. It is this that gives a reduction in fuel consumption in the region of 20 %, depending on application and duty cycle. The BPC software is the core contributor to this fuel saving achievement.

Um der anhaltenden Forderung des Markts nach einer Senkung der Gesamtbetriebskosten zu entsprechen, liegt das Hauptaugenmerk bei der BPC-Steuerung auf einer maximalen Kraftstoffeffizienz. Drehmomentwandler und herkömmliche hydrostatische Getriebe laufen mit relativ hoher Dieselmotordrehzahl, insbesondere wenn die Maschine mit niedriger Fahrgeschwindigkeit und hoher Zugkraft betrieben wird. Das BPC-System hingegen entkoppelt das starre Verhältnis zwischen Dieselmotordrehzahl und Fahrgeschwindigkeit und passt die Drehzahl an den Leistungsbedarf der Maschine an. Als CVT-Getriebe bietet das hydrostatische 2MT eine höhere Spreizung und ermöglicht damit die Dieselmotordrehzahl an die Leistungsanforderungen der Maschine anzupassen. Je nach Anwendungsbereich und Arbeitszyklus kann dadurch eine Senkung des Kraftstoffverbrauchs von durchschnittlich bis zu 20 % erzielt werden. Die BPC-Software spielt die zentrale Rolle bei dieser Kraftstoffeinsparung. Die Software wurde erst kürzlich zum Produktportfolio Plus+1 Guide hinzugefügt, das aus individuell an den Kundenbedarf anpassbaren Softwareblöcken besteht. Die BPC-Software steuert das hydrostatische 2MT auf intelligente Art und Weise. Dadurch können die Komponenten des Antriebsstrangs, aber insbesondere der Dieselmotor, in einem optimalen Wirkungsgradbereich arbeiten und dies ohne negative Auswirkungen auf die Produktivität der Maschinen. In herkömmlichen hydrostatischen Getrieben hat der Fahrer über das Fußpedal direkte Kontrolle über die Dieselmotordrehzahl. Die Dieselmotordrehzahl dient als Steuerbefehl für die hydrostatische Pumpe und den Motor, wodurch diese in Betrieb gesetzt werden und die Maschine in der Folge beschleunigt. Beim BPC-System ist der Fahrer ausschließlich dafür zuständig, über das Fußpedal und den Fahrtrichtungshebel die Vorwärts- und Rückwärtsbewegung der Maschine zu kommandieren. Sowohl die Drehzahl des Dieselmotors als auch die hydrostatische Übersetzung werden von der Software gesteuert; die KomMärz 2015

mandos des Fahrers werden dabei direkt umgesetzt. Dies erleichtert die Bedienung der Maschine für wenig erfahrene Fahrer, wodurch sich diese voll auf ihre jeweilige Aufgabe konzentrieren können. Es mag erfahrenen Fahrern zunächst fremd vorkommen, dass die Dieselmotordrehzahl elektronisch gesteuert wird. Allerdings dürften auch diese bald durch den deutlich verbesserten Bedienerkomfort und den gesteigerten Wirkungsgrad überzeugt werden. FAHRT- UND DIESELMOTORSTEUERUNG

Die Kernfunktion des BPC-Systems besteht aus zwei Hauptelementen – der Fahrsteuerung (Drive Control) und der Dieselmotorsteuerung (Engine Control), BILD 1. Die Fahrsteuerung gleicht den Fahrbefehl des Fahrers mit der Leistungsfähigkeit der Maschine ab, wodurch die Geschwindigkeitsanfrage an das Getriebe generiert wird. Das Ziel ist es, eine optimale Auslastung des Dieselmotors zu erreichen, ohne den Dieselmotor dem Risiko einer Überlastung während des Beschleunigungsvorgangs oder einer Überdrehzahl während der Verzögerungsphase auszusetzen. Es ist möglich, das Verhalten der Maschine in der Ebene auf Grundlage einfacher kinematischer Annahmen zu bestimmen. Last- und Drehzahlüberwachung passen den Sollwert der Fahrzeuggeschwindigkeit anschließend an, um den optimalen Betriebspunkt zwischen Fahrerbefehl und Maschinenleistung zu finden. Das zweite Element der BPC-Kernfunktion bildet die Dieselmotorsteuerung. Sie

bestimmt die Drehzahlanfrage an den Dieselmotor im Einklang mit den aktuellen Lastbedingungen sowie den zusätzlichen Leistungsanforderungen des Fahrantriebs, der Arbeitsfunktionen oder eines weiteren Maschinensystems. Zunächst folgt der Sollwert des Dieselmotors einer vorher bestimmten Kurve des höchsten Wirkungsgrads, BILD 2. Diese gibt vor, bei welcher Drehzahl eine Leistungsanforderung als Kombination von Drehzahl und Drehmoment bei geringstem Kraftstoffverbrauch erfüllt werden kann. Allerdings kann der Sollwert, der sich aus dieser Kurve ergibt, verändert werden, wenn ein anderes Maschinensystem, wie etwa das des Lüfterantriebs, höhere Anforderungen an die Drehzahl des Dieselmotors hat. Die ursprüngliche Dieseldrehzahl wird dann an diese Anforderungen angepasst, während die hydrostatische Übersetzung durch die Fahrsteuerung kompensiert wird, um etwaige Auswirkungen auf die Fahrgeschwindigkeit der Maschine zu verhindern. Im Allgemeinen gilt, je mehr Elektronik und Sensorik in eine Maschine integriert wurde, desto mehr Informationen stehen zur Verfügung, um sicherzustellen, dass der Dieselmotor bei einer Drehzahl läuft, die eine optimale Gesamtmaschinenleistung ermöglicht. Somit kann BPC gemeinsam mit Plus+1 Work Function Control (WFC) betrieben werden – die Steuerung der Arbeitsfunktion wird dabei in das Leistungsmanagement des Fahrzeugs integriert. Die drei zentralen WFC-Funktionalitäten verfolgen ein ähnliches Ziel wie das BPC. Durch einen Schutzmechanismus gegen das Überlasten des Dieselmotors (Anti-Stall), eine aktive Durch-

One of the latest additions to the Plus+1 portfolio of customisable software blocks, it injects the hydrostatic CVT with intelligent control, operating the components of the drivetrain – particularly the diesel engine – as close as possible to their optimum efficiency points without negative impact on machine performance. Traditionally in hydrostatic transmissions, the operator uses the foot pedal to control the engine speed directly. The engine speed acts as an input command to the hydrostatic pump and motor, initiating their start up and causing the machine to accelerate. With BPC, the operator is solely responsible for controlling the machine’s forward and reverse movements via the drive pedal and direction command. Diesel engine speed and hydrostatic ratio are both managed by the software, which fulfils the operator’s request as quickly as possible. For newly trained operators, this makes the machine easier to drive, allowing them to focus fully on the job at hand. Experienced drivers may find it strange at first that engine speed is determined electronically, but they should soon notice the significant improvement in efficiency and comfort. DRIVE AND ENGINE CONTROL

The BPC core function comprises two main elements – drive control and engine control, FIGURE 1. The drive control balances the drive request from the operator with machine performance capabilities, which generates the vehicle speed request. Here, the objective is to load the diesel engine to the optimum level with no risk of overload during acceleration or overspeed during deceleration. It is possible to determine the possible machine behaviour based on simple kinematic assumptions. Load and speed controls modulate the vehicle speed set point in order to obtain the perfect match between operator request and machine response. The second element of the BPC core is the engine control. This determines the engine speed request in accordance with current load conditions and the additional power requirements of the ground drive, work function or any other system on the machine. Initially, the set point for the diesel engine follows a pre-established best efficiency curve, FIGURE 2, which

determines at which speed the power requirements – the combination of speed and torque – can be fulfilled while securing the lowest fuel consumption. However, the recommendations of the best efficiency curve may be overruled if actual conditions on the ground and other sub systems on the machine, such as the fan drive control, impose additional demands on the diesel engine. The initial engine speed request is then modified to meet these needs, while the hydrostatic ratio request is adjusted in the drive control to compensate for any impact on the ground speed of the machine. In general, the more electronics is on the machine, the more information is available to ensure the diesel engine runs at the speed that gives the optimum overall machine performance. Therefore BPC can be nicely combined with the Plus+1 solution Work Function Control (WFC). Thereby the work function control is integrated in the power management of the vehicle. The three core WFC functionalities – anti stall, flow sharing and intelligent engine speed control – have a similar objective as BPC to balance available engine power with actual power demands. Together BPC and WFC secure a high machine performance at reduced fuel consumption resulting in optimum overall productivity. INTERFACE BETWEEN BPC AND HYDROSTATIC TRANSMISSION

The transmission control is the flexible interface from BPC to the hydrostatic transmission, FIGURE 3. It generates the set points for the diesel engine, hydrostatic pump and motors and gearbox to fulfil the hydrostatic ratio request and thereby connects BPC to the hydrostatic components and the gearbox – in this case a two motor transmission from NAF. It is here where the modification of the speed command to the diesel engine takes place, compensating for increasing losses in the hydrostatic components and again improving tank to wheel efficiency. TWO MOTOR TRANSMISSION WITH POWER SHIFT

Depending on the machine requirements for tractive force and ground speed, a simple hydrostatic transmission, comprising a single pump and

motor, may not be suitable. The full range hydrostatic CVT functionality is essential to putting BPC commands into practice. FIGURE 4 shows the forestry skidder in action with winches, blade, crane and ground drive. Adjacent list is a short summary of the basic machine characteristics that are required for sizing of the hydrostatic drive train. A maximum ground speed of 22.5 km/h needs to be reached with 2000 and 1500 rpm engine speed, while the tractive force of 230 kN takes the 81 % efficiency of the fi nal drive, gearbox and axle into consideration. Understanding the demand for corner power – the product of maximum tractive force FTR,max times the maximum ground speed vGnd,max – is important when sizing the hydrostatic components and selecting the most suitable ratios in the gear box. FIGURE 5 explains how the corner power can be calculated from the vehicle data. The required corner power for the hydrostatic transmission (HST) PC,HST (yellow star) – increased by the efficiency of the final drive ηFD, (in this case 81 %) – is higher than the corner power that can be calculated for the machine requirements PC (grey star): PC,HST [kW]= Eq. 1

Both the maximum ground speed and the maximum tractive force can be reached in a BPC based diesel engine speed range between 2000 and 1500 rpm. The diagram plots these two engine speeds as power hyperbola at 186 kW (blue) and 148 kW (red). The next step is to calculate the ratio between the required corner power PC,HST of ~1800 kW and the available power of the diesel engine (the input power PHST,in to the HST) at different engine speeds – adjusted by an assumed 80 % efficiency value for the HST ηHST. The resulting TR value describes the transmission ratio that is needed to reach maximum traction as well as maximum ground speed in a selected application. Eq. 2

flussverteilung (Flow Sharing) und eine intelligente Drehzahlsteuerung wird die verfügbare Dieselmotorleistung an den tatsächlichen Leistungsbedarf angepasst.

Im Zusammenspiel ermöglichen BPC und WFC eine optimale Produktivität der Maschine bei gleichzeitig niedrigerem Kraftstoffverbrauch.

Abhängig von den Maschinenanforderungen im Hinblick auf Zugkraft und Fahrgeschwindigkeit ist ein einfaches hydrostatisches Getriebe, bestehend aus einer einzelnen Pumpe und einem Motor, unter Umständen nicht ausreichend. Das hydrostatische 2MT leistet hier mehr und ist daher von zentraler Bedeutung, wenn es darum geht, die Befehle des BPC auf der Maschine umzusetzen.

16.5 at 148 kW and a corner power of 1800 kW. For the moment these two points stand very much for themselves but in the later this information is used to identify possible HST solutions and understand their limitations, FIGURE 7 and FIGURE 8. For the forestry skidder, the only HST solutions considered were those that allow no gap in the tractive force during mode/gear shifts. That is why the solutions with single motor and two speed gear box have not been included in the comparison. A simple hydrostatic transmission consists of the combination of a variable H1-pump and a fi x motor (MF). The possible corner power is limited by the available components and the ratio comes from the pump only. The step towards a 32° variable H1-motor (1 MV) increases the possible TR value and – based on available products – also the maximum corner power for the HST. The application of a 45° rotating kit, built into a wide angle gear box (1 MV @ 45deg) increases the TR value and moderately the possible corner power. With the addition of a second 32° variable H1-motor (2 MV) with the same ratio in the final drive, the application range increases significantly towards higher corner power abilities and higher reachable TR-values. However, these solutions are still unable to fulfil the HST requirements for the forestry skidder. This is where the performance characteristics of the 2MT comes into play. The combination of two standard variable H1 motors allows a solution that provides high corner power and high TR value with high efficiency. This makes the 2MT the only possible choice for the forestry skidder’s hydrostatic CVT function values, FIGURE 8. The increased complexity in the 2MT solution was understood and leveraged by Danfoss for this project and can be applied in further applications. The 2MT is a beneficial system solution for applications with diesel engines within the 100 to 300 kW power range, which require stable tractive force and power flow from standstill to maximum ground speed. The high TR value possible with the 2MT makes it a perfect fit with power management systems like the BPC. TWO -MOTOR TRANSMISSION PRINCIPLE

axial piston pumps and two H1 bent axis motors. Setting the benchmark for high efficiency, the motors interact with NAF VGZ85 gearbox to take the output power from the hydrostatic motors to the wheels. Close cooperation with the customer and gear box supplier during development and fine tuning has been essential to the project’s success. The principle of a 2MT, FIGURE 9, is not new and has been commercially available for years. What is new, though, is the combination of BPC and 2MT and the modular software design that makes it applicable to a broad OEM base. The single H1 pump is powered by the diesel engine and supplies flow to two parallel hydrostatic motors. Both motors drive into the same mechanical gearbox but have greatly different ratios. Consequently, motor M2 reaches its maximum speed at a third of the maximum ground speed and needs to be disconnected from the gearbox via the clutch. This setup allows for two modes of operation: twomotor operation for high tractive force and one-motor operation for high ground speed. In one-motor operation, motor M2 is de-clutched and commanded to zero displacement in order to stay at zero rotational speed without an additional brake. De-clutching reduces power loss in the system and maximises both the tractive force of the machine and the utilisation of motor M2 speed capability. The fact that motor M1 is always active and engaged secures a seamless transition between the two modes of operation without any drop in tractive force. The outcome is a hydrostatic CVT function capable of smooth power shift under load. CLUTCH CONTROL

The gearbox connects motor M2 via a multi disk clutch that is closed by pressure and opened by spring force. Disconnecting motor M2 from the mechanical gearbox introduces a potential risk of over speeding if not successfully brought to zero displacement beforehand. To prevent this, a shifting sequence has been implemented, FIGURE 10, to ensure motor M2 is never brought into stroke unless the clutch is confirmed closed. Clutch pressure and clutch slippage are monitored to ensure that situations with a high risk of overspeed are promptly detected and prevented – especially in two-motor operation. The shifting

sequence differentiates between the interaction with the HST and motor M2, FIGURE 10 (orange box), and the interaction with 2MT and clutch, FIGURE 10 (green box). The up shift to one-motor operation is shown on the right in a downward direction and the down shift on the left in an upward direction. When driving in two-motor operation, the up shift can be triggered by multiple events, such as exceeding a specific ratio request or exceeding a specific motor M2 speed. The system reacts by deactivating motor M2, ramping it down to zero displacement and simultaneously reducing the pump displacement to match the reduced flow consumption. On reaching zero displacement, motor M2 is disengaged by opening the clutch. This is confirmed by monitoring clutch pressure and motor M2 speed. Only then will onemotor operation of the 2MT begin. In one-motor operation, the downshift only takes place when multiple conditions are fulfilled, for example in relation to speed and pressure thresholds. Motor M2 is then reengaged with the gearbox by closing the clutch – again confirmed by monitoring clutch pressure and motor M2 speed – and ramped up to activation. The increasing flow demand of both motors is met by increasing the displacement command to the pump. Once achieved, two-motor operation of the 2MT begins. Both one-motor and two-motor operation are protected by fault detection, while the up and down shift are protected by a timeout. Appropriate fault reactions are based on safety functions, performance and diagnostic requirements. At each operating point, the shifting control logic is designed to improve drive comfort. The selection of gearbox, hydrostatic components and sensors is not only determined by the performance expectations. It also depends on the functional safety concept for the machine and the resulting diagnostic requirements. In developing the 2MT system solution, the fault responses of the software application were designed in line with the findings of the risk assessment. Execution of the software development process ensures compliance with the EU Machinery Directive, cutting the time spend on application development significantly. March 2015

BILD 4 zeigt einen Rückezug mit Winden, Schild, Kran und Fahrantrieb in Aktion. Es folgt ein Überblick über die grundlegenden Maschinencharakteristika, die für die Auswahl der Komponenten des Antriebsstrangs entscheidend sind. Eine maximale Fahrgeschwindigkeit von 22,5 km/h muss bei einer Dieselmotordrehzahl von 2000 sowie 1500/min erreicht werden, während bei der Zugkraft von 230 kN der Wirkungsgrad des Endabtriebs von 81 % aus Getriebe und Achse zu berücksichtigen ist. Die erforderliche Eckleistung der Maschine bestimmt die Auswahl der hydrostatischen Einheiten und die Übersetzungen im 2MT. Diese Eckleistung ergibt sich aus dem Produkt von maximaler Zugkraft FTR,max und maximaler Fahrgeschwindigkeit vGnd,max und erhöht sich durch die Verluste im Antriebsstrang. BILD 5 zeigt, wie die Eckleistungen von Maschine PC (grauer Stern) und hydrostatischem Getriebe (HST) PC,HST (gelber Stern) anhand der Fahrzeugendaten berechnet werden. Die Eckleistung des hydrostatischen Getriebes ist um den Wirkungsgrad im Endabtrieb ηFD erhöht.

Sowohl die maximale Fahrgeschwindigkeit als auch die maximale Zugkraft sollen in einem Drehzahlbereich zwischen 2000 und 1500/min erreicht werden. Das Diagramm stellt diese beiden Drehzahlen als Leistungshyperbel mit 186 kW (blau) und 148 kW (rot) dar. Als nächstes wird die erforderliche Getriebespreizung aus der errechneten Eckleistung PC,HST von ~1800 kW und den verfügbaren Dieselmotorleistungen

bestimmt. Die Getriebespreizung beschreibt den erforderlichen Wandlungsbereich, um sowohl die maximale Zugkraft als auch die maximale Fahrgeschwindigkeit erreichen zu können. Downhill driving under full load represents one potential safety hazard. Here, BPC ensures perfect control of slow, crawling behaviour. Instead of only relying on wheel brakes, resulting in great wear and tear, the transmission solution is designed to apply just the right amount of engine braking without causing the engine to overspeed. This is one of the situations where BPC takes over from the operator, varying the rate of deceleration proportionate to the increase in engine speed to slow down the machine and, eventually, bring it to a halt. The wheel brakes are only used when engine braking is insufficient. Pressure control also monitors and manages the amount of diesel engine power

conveyed to the transmission, protecting against overload of the hydrostatic pump and motors. As a result, the system adapts the ratio to allow high tractive force without altering the power takeout from the diesel engine. SUMMARY AND OUTLOOK

In a customer project a hydrostatic transmission has been developed with the objective to increase the tank to wheel efficiency and to replace a torque converter for a 186 kW forestry skidder. With BPC the operator commands the behaviour of the machine while the required speed of the diesel engine is determined by the control logic. Due to

the reduced speed of the diesel engine a larger ratio spread is required in the hydrostatic transmission compared to existing solutions. This spread is achieved by a hydrostatic two-motor transmission. As market demands push the maximum ground speed and maximum corner power of some mobile machinery higher, the latest Danfoss development can help manufacturers get there –not only with forestry machines. The combination of BPC and 2MT is also designed to perform in telehandlers, forklift trucks, sweepers and further applications. Once the system is in place, an up to 20 % saving on fuel consumption is wihin reach.

Im Auslegungsbeispiel in BILD 6 erreicht der TR-Wert 13,5 bei 186 kW sowie 16,5 bei 148 kW und einer Eckleistung von 1800 kW. Im Moment stehen diese Punkte recht alleine da, aber anschließend werden diese Werte herangezogen, um mögliche Lösungen für den hydrostatischen Fahrantrieb zu ermitteln und deren Grenzen zu erkennen, BILD 7 und BILD 8. Für den Rückezug wurden nur die Lösungen berücksichtigt, die im Bereich der gesamten Getriebespreizung keinen Einbruch der Zugkraft zulassen. Deshalb wurden Lösungen mit einem Motor und nachgeschaltetem Schaltgetriebe vom Vergleich ausgeschlossen. Das einfachste hydrostatische Getriebe wird durch eine H1-Verstellpumpe mit einem Konstantmotor gebildet (MF). Die Eckleistung ist aufgrund der verfügbaren Komponenten begrenzt und die Spreizung kommt ausschließlich aus der Pumpe. Der Schritt zu einem H1-Verstellmotor mit 32° Schwenkwinkel (1MV) erhöht die Eckleistung sowie die mögliche Spreizung deutlich. Der Einsatz eines 45°-Triebwerks in einem Getriebe (1MV @ 45deg) erhöht die Eckleistung und verdoppelt die mögliche Spreizung. Allerdings ist die Lösung erst sinnvoll, wenn der 32°-Verstellmotor für die Anwendung nicht ausreicht. Durch die Kombination von zwei 32°-H1-Verstellmotoren verdoppelt sich die mögliche Eckleistung, aber die 1800 kW für März 2015

den Rückezug werden nicht erreicht. Die Getriebespreizung wird deutlich erhöht. Eine Darstellung fi ndet sich in BILD 7. Hier kommen die Leistungsmerkmale des 2MT ins Spiel. Die Kombination von zwei 32°-H1-Verstellmotoren auf der Getriebeseite ermöglicht eine Lösung, die sich durch hohe Eckleistung, einen hohen TR-Wert sowie einen hohen Systemwirkungsgrad auszeichnet. Das 2MT ist in diesem Vergleich das einzige

Getriebe, das die Anforderungen des Rückezugs erfüllt, BILD 8. Die gestiegene Komplexität des Antriebssystems hat Danfoss für dieses Projekt erschlossen und das Ergebnis steht für zukünftige Systementwicklungen zur Verfügung. Das 2MT mit BPC-Steuerung ist eine geeignete Systemlösung für mobile Arbeitsmaschinen im Leistungsbereich von 100 kW bis 300 kW, die Stabilität in der Zugkraft und im Leistungsfluss vom

wendig wäre. Das Auskuppeln minimiert den Leistungsverlust im System und maximiert sowohl die Zugkraft der Maschine als auch die Ausnutzung der Drehzahlkapazität von Motor M2. Die Tatsache, dass Motor M1 immer hydraulisch aktiv ist, ermöglicht einen nahtlosen Übergang zwischen den zwei Betriebsmodi, ohne ein Einbrechen der Zugkraft. KUPPLUNGSKONTROLLE

Stillstand bis zur maximalen Fahrgeschwindigkeit erforderlich machen. Das 2MT ermöglicht einen hohen TR-Wert und eignet sich somit perfekt für Leistungsmanagementsysteme wie die BPC-Steuerung. ZWEIMOTORENGETRIEBEPRINZIP

Für das 2MT vereint Danfoss eine H1-Verstellpumpe für den geschlossenen Kreislauf aus der neuesten Generation mit zwei H1-Schrägachsen-Verstellmotoren. Die Motoren interagieren mit dem NAF-Getriebe VGZ85, um die Ausgangsleistung in die Räder zu leiten und setzen damit den Maßstab für einen hohen Wirkungsgrad. Die enge Zusammenarbeit mit dem Kunden und dem Getriebehersteller während der Entwicklungsund Detailarbeit war für den Erfolg des Projekts von zentraler Bedeutung. Das Prinzip des 2MT, BILD 9, ist nicht neu und bereits seit Jahren im Markt angewandt. Was jedoch neu ist, ist die Kombination der BPC-Steuerung mit dem 2MT und der modulare Aufbau der Software, durch den diese Antriebslösung auf weitere Applikationen anwendbar ist. Die H1-Verstellpumpe wird direkt vom Dieselmotor angetrieben und versorgt die beiden hydraulisch parallel geschalteten H1-Verstellmotoren mit Öl und hydrostatischer Leistung. Beide Motoren treiben das gleiche mechanische Getriebe an, haben jedoch deutlich unterschiedliche Übersetzungen. Motor M2 erreicht

seine maximale Auslegungsdrehzahl bei etwa einem Drittel der maximalen Fahrgeschwindigkeit und muss daher mittels einer Kupplung vom Getriebe getrennt werden. Diese Maschinenkonfiguration ermöglicht zwei Betriebsmodi: den Zweimotorenbetrieb für hohe Zugkraft und den Einmotorbetrieb für hohe Fahrgeschwindigkeit. Im Einmotorbetrieb ist Motor M2 ausgekuppelt, auf null Schluckvolumen kommandiert und steht still, ohne dass eine zusätzliche Bremse not-

Das 2MT verbindet und trennt Motor M2 über eine Lamellenkupplung, die mit Druck geschlossen und durch Federkraft geöffnet wird. Die Trennung der mechanischen Verbindung von Motor M2 zum 2MT birgt das Risiko einer Überdrehzahl, wenn dessen Schluckvolumen nicht zuvor auf null kommandiert wurde. Um dies zu vermeiden, wurde in der Software eine feste Schaltsequenz implementiert, BILD 10, die sicherstellt, dass Motor M2 erst dann ausgeschwenkt wird, wenn die Kupplung sicher geschlossen ist. Kupplungsdruck und -schlupf werden kontinuierlich überwacht, um kritische Situationen im Fehlerfall sofort zu erkennen und das System in einen sicheren Zustand zu überführen. Die Schaltsequenz unterscheidet zwischen der Interaktion mit dem hydrostatischen Getriebe und damit mit Motor M2, BILD 10 (oranger Kasten), sowie der Interaktion mit dem 2MT und

die BPC-Steuerung die Kontrolle vom Fahrer übernimmt und die Verzögerung mit der Zunahme an Dieselmotordrehzahl abgleicht, um die Maschine kontrolliert abzubremsen und schließlich zum Stillstand zu bringen. Der Einsatz der Betriebsbremse erfolgt nur dann, wenn die Bremswirkung des Dieselmotors nicht ausreicht. Die Drucksteuerung überwacht und kontrolliert die an das Getriebe übertragene Leistung des Dieselmotors und schützt vor einer Überlastung der hydrostatischen Pumpe und Motoren. In der Folge gleicht das System die hydrostatische Übersetzung an, um eine erhöhte Zugkraft zu ermöglichen, ohne dabei die Leistungsabgabe des Dieselmotors zu verändern.

damit der Kupplung, BILD 10 (grüner Kasten). Das Heraufschalten in den Einmotorbetrieb ist auf der rechten Seite in Abwärtsrichtung dargestellt (up shift) und das Herabschalten auf der linken Seite in Aufwärtsrichtung (down shift). Im Zweimotorenbetrieb kann das Heraufschalten durch verschiedene Ereignisse ausgelöst werden, wie beispielsweise das Überschreiten einer bestimmten Übersetzungsanfrage an das 2MT oder das Überschreiten einer bestimmten Drehzahl von Motor M2. Das System reagiert zunächst, indem es Motor M2 auf null Schluckvolumen steuert und gleichzeitig den Pumpenvolumenstrom reduziert, um die verringerten Volumenstromaufnahme der Motorseite auszugleichen. Wenn der Schwenkwinkel null sicher erreicht ist, wird Motor M2 durch das Öffnen der Kupplung ausgekuppelt. Dies wird durch die Überwachung des Kupplungsdrucks und der Drehzahl von Motor M2 bestätigt. Erst dann wird der Einmotorbetrieb des 2MT aktiviert. Im Einmotorbetrieb wird nur heruntergeschaltet, wenn mehrere Bedingungen gleichzeitig erfüllt sind, beispielsweise das Überschreiten von Drehzahlund Druckschwellenwerten. Daraufhin wird Motor M2 durch das Schließen der Kupplung wieder mit dem Getriebe verbunden und auf eine zu Motor M1 synchrone Drehzahl beschleunigt, was durch die Überwachung des Kupplungsdrucks und der Drehzahl von Motor M2 bestätigt wird. Der anwachsende Volumenstrombedarf der beiden Motoren wird durch das Ausschwenken der Pumpe auf volles Verdrängungsvolumen März 2015

bereitgestellt. Der Zweimotorenbetrieb des 2MT wird aktiviert. Sowohl Einmotorbetrieb als auch Zweimotorenbetrieb werden durch eine Fehlererkennung geschützt. Das Heraufund Herunterschalten wird durch eine Zeitbeschränkung bis zum Erreichen der Druck- und Drehzahlgrenzen überwacht. Angemessene Fehlerreaktionen erfolgen auf Grundlage von umfangreichen Systembewertungen sowie Leistungs- und Diagnoseanforderungen. FUNKTIONALE SICHERHEIT

Die Auswahl des 2MT, der hydrostatischen Komponenten und der Sensoren erfolgt nicht nur auf Grundlage der Leistungsanforderungen. Auch das Konzept der Funktionalen Sicherheit für die Maschine und die daraus resultierenden diagnostischen Anforderungen spielen eine Rolle. Das Gesamtsystem wurde so konzipiert, dass die hinterlegten Fehlerreaktionen der Softwareanwendung unter Berücksichtigung der Ergebnisse der Risikoanalyse erfolgen. Durch den implementierten Softwareentwicklungsprozess ist die Einhaltung der EUMaschinenrichtlinie gewährleistet. Die Fahrt bergab mit voll beladener Maschine stellt ein mögliches Sicherheitsrisiko dar. In diesem Fall garantiert die BPC-Steuerung die volle Kontrolle von langsamen Fahrmanövern. Das System ist in der Lage die Bremswirkung des Dieselmotors voll auszunutzen, ohne diesen in Überdrehzahl zu bringen, und schont dadurch die Betriebsbremsen. Dies ist eine der Situationen, in denen

ZUSAMMENFASSUNG UND AUSBLICK

In einem Kundenprojekt wurde für einen 186-kW-Rückezug ein hydrostatisches Getriebe mit dem Ziel entwickelt, den Tank-zu-Rad-Wirkungsgrad zu erhöhen und das bestehende Wandlergetriebe zu ersetzen. Bei der BPC-Steuerung erteilt der Bediener einen Geschwindigkeitswunsch an die Maschine während die erforderliche Drehzahl des Dieselmotors von der Steuerung bestimmt wird. Die reduzierte Drehzahl des Dieselmotors macht jedoch im Vergleich zu bestehenden Systemen eine größere Spreizung im hydrostatischen Getriebe erforderlich. Diese Spreizung wird durch ein hydrostatisches 2MT realisiert. Vor dem Hintergrund der Marktentwicklung in Richtung höherer Fahrgeschwindigkeiten und Maschineneckleistungen bei mobilen Maschinen kann die neueste Entwicklung von Danfoss den Herstellern helfen, dieser Forderung nachzukommen – nicht nur bei Forstmaschinen. Die Kombination der BPC-Steuerung und dem 2MT eignet sich zudem für den Einsatz in Teleskopladern, Gabelstaplern und weiteren Anwendungen. Mit Inbetriebnahme des Systems können durch Kraftstoffverbrauchsreduzierung von bis zu 20 % deutliche Einsparungen erzielt werden.
